If that number seems shocking, it should.\u00a0Forklifts are among the\u00a0<\/span>most dangerous pieces of equipment<\/span><\/b>\u00a0on any industrial site.\u00a0And yet, the accidents they cause are\u00a0<\/span>entirely preventable<\/span><\/b>\u00a0in the vast majority of cases.<\/span>\u00a0<\/span><\/p>\n

So\u00a0what is actually going wrong? And more importantly: what can we do about it today, with the\u00a0<\/span>connected vehicle technology<\/span><\/b>\u00a0that is already available?<\/span>\u00a0<\/span><\/p>\n

The real causes of forklift accidents<\/span><\/b>\u00a0<\/span><\/h3>\n

When we look at forklift accidents across warehouses, manufacturing facilities, and\u00a0logistics\u00a0sites, a clear pattern\u00a0emerges. The root causes tend to fall into two categories:\u00a0<\/span>in-the-moment driver behavior<\/span><\/b>\u00a0and\u00a0<\/span>structural organizational failures<\/span><\/b>. Both matter. And both need to be addressed.<\/span>\u00a0<\/span><\/p>\n

Driver behavior: the visible part of the problem<\/span>\u00a0<\/span><\/p>\n

Roughly\u00a0<\/span>a\u00a0quarter of all forklift accidents<\/span><\/b>\u00a0can be traced back to\u00a0<\/span>inadequate operator training.<\/span><\/b>\u00a0That is a striking figure, but it is only part of the story. Collisions with pedestrians<\/span><\/b>\u00a0are equally alarming.\u00a0<\/span>One in five forklift accidents<\/span><\/b>\u00a0involves a worker on foot.\u00a0<\/span>More than one in three forklift-related fatalities<\/span><\/b>\u00a0is a pedestrian. When a pedestrian is struck, the consequences are typically severe: crushed between a vehicle and a surface, caught between two vehicles, or run over entirely.<\/span>\u00a0<\/span><\/p>\n

Then there is what might be called\u00a0<\/span>cowboy behavior:<\/span><\/b>\u00a0driving with an elevated load, giving rides using the mast,\u00a0operating\u00a0a forklift without the proper certification, or carrying loads that are poorly stacked and at risk of falling. Work organization: the hidden part of the problem<\/span>\u00a0<\/span><\/p>\n

It is dangerously misleading to focus only on individual driver behavior. The\u00a0<\/span>organizational context<\/span><\/b>\u00a0in which forklifts\u00a0operate\u00a0is equally responsible for creating unsafe conditions, and in some cases more so.<\/span>\u00a0<\/span><\/p>\n

Production pressure<\/span><\/b>\u00a0is one of the most underappreciated risk factors on any site. Irregular workflows that shift between too much downtime and too little, unreasonable workloads, and the pressure to make up for lost time all push operators into a mental state where caution becomes a secondary concern. Add environmental stressors like\u00a0<\/span>extreme temperatures<\/span><\/b>\u00a0or\u00a0<\/span>poor air\u00a0quality<\/span><\/b>\u00a0and the conditions for an incident are already in place before anyone climbs into the cab.<\/span>\u00a0<\/span><\/p>\n

Poor maintenance<\/span><\/b>\u00a0is another silent contributor. Worn tires, faulty alarms, broken lights, and vehicles in need of service may all look operational from the outside. They are not. The absence of the\u00a0<\/span>right tools<\/span><\/b>\u00a0is a less obvious but equally real problem. When operators lack the proper attachments or accessories for a task, they improvise. That improvisation introduces risk that no safety policy can fully account for. Similarly, using the\u00a0<\/span>wrong forklift for the job,<\/span><\/b>\u00a0or asking a certified operator to climb into an unfamiliar model without proper familiarization, creates conditions for error.
